How Fast Does Rust Spread on a Car?

6 min read · Updated September 2026

In Ontario, rust spreads faster than most people expect

A thumbnail-sized paint chip with exposed metal in October can become a quarter-sized rust spot by April. A bubble on a rocker panel that you notice in spring can be a fist-sized hole by the following spring if left untreated. In Ontario's salt-heavy, freeze-thaw climate, rust progresses roughly twice as fast as it would in a dry or southern climate.

The reason is constant exposure. Ontario roads are salted from November through April — that's six months of active corrosion. And unlike a dry climate where rust slows between rain events, Toronto's winter keeps the metal wet and salty for weeks at a time.

The stages of rust progression

Stage 1 — Surface oxidation (months 1–6): Paint chip or scratch exposes bare metal. Orange discoloration appears. The metal is still solid and smooth underneath. This is the cheapest stage to repair: $150–$500.

Stage 2 — Pitting and scale (months 6–18): Rust penetrates into the metal, creating rough pitting. Paint around the area starts to bubble as rust expands underneath. Repair cost rises to $500–$1,200 because more grinding and treatment is needed.

Stage 3 — Perforation (months 12–30): The metal is eaten through. You can see daylight or push a finger through. The area around the hole is thin and weakened. This is now a cut-and-weld job: $1,200–$3,500 depending on the panel.

Stage 4 — Structural spread (year 2+): Rust has migrated to inner structures, adjacent panels, or structural members. Repair scope expands significantly because the visible damage is just the tip. Costs can exceed $5,000.

What accelerates the spread

Road salt is the primary accelerant. Vehicles driven daily through winter salt accumulate brine in every cavity and crevice. Warm garages actually speed up the chemical reaction — the moisture doesn't freeze, so it stays reactive overnight.

Location on the vehicle matters too. Rocker panels, wheel wells, and rear quarter panels are hit hardest because they're directly in the spray path of the tires. Enclosed cavities with poor drainage — inner rockers, door bottoms, rear wheel house interiors — trap moisture and rust from the inside out, which is why the damage is often worse than it appears from outside.

The takeaway: time is the most expensive variable

Every month you wait to address rust in Ontario adds cost. A $300 repair in September is a $600 repair in March and a $2,000 repair the following September. If you've spotted rust on your vehicle, the cheapest time to fix it is always now.
